Why Are Old Wind Turbine Blades Difficult To Recycle?
Wind turbine blades are mainly made from glass-fibre-reinforced polymer composites. These materials are strong, lightweight and designed to withstand harsh weather for years. However, those same properties make them difficult and expensive to recycle. The US Department of Energy (DOE) says around 85% to 90% of a wind turbine's mass can already be commercially recycled. The harder-to-recycle portion largely consists of fibre-reinforced composites used in blades, nacelle covers and other components.The problem is expected to grow as older turbines are retired. According to ASCE, turbine blades generally have a service life of around 20 to 25 years, while nearly 4 million tons of blade material could require end-of-life management in the US by 2050.
Engineers Asked A Different Question
Instead of breaking the blades down into their basic materials, the University of Houston researchers explored whether the blades could be used almost as they were. Their reasoning was simple: these structures had already been engineered to withstand powerful forces, so why throw away that structural strength?Researchers tested retired GE37 turbine blades supplied by Carbon Rivers. They examined the blades' main load-bearing components and found that they retained significant strength even after years of service. Full-scale tests were then conducted on 25-foot blade sections to understand how they would behave under heavy loads. The results encouraged the team to build a real structure rather than stopping at laboratory experiments.
Old Blades Become A Highway Structure
The final prototype spans around 40 feet and provides 18.5 feet of clearance above the roadway. Sections of the retired blades were used as the main structural members instead of conventional steel trusses and concrete columns. The researchers also developed specialised connections because turbine blades cannot simply be joined in the same way as ordinary steel beams. The project received an unexpected real-world test when a derecho and Hurricane Beryl passed through the Houston area in 2024. Wind gusts exceeded 100 mph, yet the structure remained standing.Could This Make Wind Energy More Sustainable?
According to the research published by the American Society of Civil Engineers, the repurposed design reduced material costs by about 73% compared with a conventional steel overhead sign structure. It also reduced embodied energy and greenhouse-gas emissions by more than 65%. Each structure could potentially prevent around 248 metric tons of carbon dioxide emissions by extending the life of existing materials.The DOE is also investing in ways to deal with the difficult-to-recycle portion of wind turbines. In January 2025, the agency said the US could already recycle about 90% of the mass of a wind turbine, while further innovation was needed for the remaining materials.
A New Way To Think About Recycling
The project points to a broader idea: recycling does not always have to mean breaking something down and turning it into another raw material. Sometimes, the better option may be to reuse the structure itself.
